I've only been loosely following this thread, but it seems to me that
getting the E and I lams to mate up and slide together will be a bit of a
problem.  I mean it might work ok at first but eventually one of them is
going to get a tiny bit bent...

I'm not sure about the efficiency but wouldn't a simple layered coil be
easier to use on a daily basis?

Use perhaps a huge ferrite core with one coil wrapped around it with a nice
smooth layer of epoxy on the outside.  Your mating coil could be wound to
fit closely either above or around it and also have a nice smooth epoxy
coated inside.

I'm pretty sure this kind of transformer won't be as efficient, but it seems
to me that it would be easier to build and use.
